It looks like you have a decent gap when the screen is on. I would most likely get like a .25 square dowel piece of wood and cut it to fit on the bottom section there. This will leave a clean edge on the bottom. You defintelly cannot square off those areas with glazing putty. Yes I know, you have to use bondo. Fact is glazing putty is just for small surface imperfections. You will need some filler in order to build out those sections. To get a squre corner, take a square block and wrap some sand paper around it. Use this in the edges to create that shape.

BTW, you can get a wood dowel at home depot, they are like 36'' long and cost like 0.70 cents.

Since you meantioned the mini-DIN cable being difficult to take from door to BM:

I saw the mp3car video when fitting a lilliput into Subaro.

Why did you not put the second board inside the BM having the ribbon cable from BM to door? That means you have to take the wires from the buttons into the BM too, but that is not too difficult.

If the flatcable is to short you can get a longer one from digi-key or alike.

I found a way to hold the thing together. Tap and glue :-)

I am waiting for a new longer flatflex cable from digikey as well as connectors for the DC motor and the sensor pcb. Then I can put the front together for the last time!

Timestimate:
W33 - All parts, sensor board pinout and levels reingineered.
W34 - Design of pcb. I think the changes are to many to use my current one.
W35 - I get the pcb's
W36 - I build and verify the pcb design
W37-38 - I write the code. Don't know how long it will take depending on feature list. It could be a great idee if you get a silabs eval kit at 69USD so that you will be able to upgrade sw.
W39 - Sending pcb to you!

I guess schedule might slip, but then I will let you know. Ok with you?
