hello Im new to this web site but I have 12 years of experience in car audio fabrication. building small parts like dash pieces with semi-rigid materials like body filler has a high rate of major or minor cracking and failing.
I restored cars for 20+ years quite a few of which were fiberglass, and not the least of which was the Oldsmobile XP-20 concept car that set a new Barrett-Jackson auction price record a couple years ago. Currently I manufacture aftermarket fiberglass grilles. Nonetheless I used a reinforced epoxy. The filler used here is only for smoothing and is not structural. Perhaps you'd like to share your experience with some pictorial how-tos that we could stickie here also?

Ill start to get a collection together, you know how it is after building something so many times you dont really care to take pictures. I have just seen a lot of extremly highend cars done buy some of the best in the field of interior refabrication have cracked and failed parts because of using rigid body materials on flexible parts. just trying to help.
ABS isn't that flexible, but I found that the bond is key as much as the product. Regardless of what material you use there will be differences in flexibility and expansion rates with temperature changes but if you have sufficient product and a good mechanical bond then it will last a very long time. Please tell us what products you use for plastic fabrication.

I prefer to use ABS plastic for things like this. In lieu of not having ABS handy, MDF would be a better choice because it doesn't have layers or grain to show through. Wood will still soak up primer and paint if you don't seal it up, tho.
I also prefer to bond plastic to plastic when possible, use Duraglas (fiberglass reinforced filler) to do most of the shaping, and finish up with Rage Gold lightweight body filler.
That's what works well for me.
