I've read through most of the thread, but didn't run across something... I bought some ABS plastic sheets from cardomain.com , and have my bezel mostly done... What do you guys use to make for a smooth pre-paint finish? When I sand the ABS sludge, there's tons of little bubbles and whatnot -- certainly not flush smooth. How do you guys get an excellently smooth finish? I'm not talking about paint or texture or anything, just a smooth finish before painting. Bondo reinforced w/ fiberglass? Does that Dynatron stuff serve the purpose?

yes, dynatron will sand smoooth, but it can be kinda hard to sand when fully cured, so start with a rough grit for shaping & then go progressively finer....

no problems getting it smooth enough for primer.....

Sounds like it's air trapped in the sludge. One thing you could try doing next time is to try and vibrate the table when it's setting up. For instance, attach a motor with an off center weight (like how the PS2 controllers do to vibrate) to the table the piece is on or anything appliance that you might have that vibrates.

That will help work out airbubbles. It's used in plaster (and other) molding work quite a bit.

I think most if not all plastics are made from resin. Will these work for the purpose? Who knows, but they seem cheap enough.

LOL, genious idea to sell the shavings. They look similar to the ones I made in my post:
