I used to fit and build large audio systems in cars many years ago..
I never had a car myself tho because at that time I lived in the UK and didnt need one (londoner see...)
I now reside in NJ USA, and here you must have a car.
3 years ago my wife gave me a 3.8l EFI taurus, a 92 with a complete engine rebuild, a very good car but it needed bodywork.
So Ive been restoring it, I have gotten about half way through the paint job (house of kolor with kameleon pearls) and have been beefing the engine...
The audio system is the latest, but Im really under the hammer to get it all done because I start work in a few weeks and would really like to get it all completed before I do so, so that means I dont really have the time to document the process..
Ill give a brief explanation as most of it is hard work sanding and shaping...
Basically I mapped out a set of circles, one that would just about hold the 6.5" mid and one that would allow the tweeter to be countersunk (with a small edge around it).
I then added half an inch all the way around and mapped that as the bottom plate, each one was then cut from 3/4 inch MDF.
I then used a plug cutter and cut 8 5/8 wooden plugs, these were then drill pressed and placed between the 2 MDF circle maps to lift it enough to hold the mid without needing to cut the door panel (very important to me, I want to restore this car not cut holes in it )
Then the 1/4 inch seem that was created by the plugs sitting between the 2 maps was filled with liquid nails.
Once that set the whole edge (with a slight tilt) was filled in using 3 stages of bondo filler.
The tweeter hole was cut in using a holesaw in the drillpress.
Then I used a small sanding wheel like grinder attatchment in a dremel and basically carved it into shape, a very long and complicated process.
They took me about 9 hours from start to finish, I was going to paint them but I cant be arsed putting in all the sanding work, so Ive ordered some black leather hide offcuts
