Yeah if you cover it with bondo you can't cut away the foam ... from the front ... but you can scoop it out the back! It leaves sort of a bondo shell that you can reinforce by applying layers or filling from the back. By the time I was done there was almost no foam insulation left. If you can only work from the front side you probably need to use something a little more hearty than spray-foam for your initial form. Soft wood such as balsa would probably work better. There is also a formable product that you can carve easily called BalsaFoam that you could investigate. This is going to be more structurally sound than other alternatives.
